The fastest way is with CO flying through IAH while the seasonal nonstop IAH-GIG is online. I believe it's the absolute record to fly CO430 connecting to CO129 on the SFO-GIG leg. On the way back it's CO128 and CO378. Note that the flight is not daily and starts only in December.
Depart: 14:17 San Francisco, CA (SFO)
Arrive: 20:02 Houston, TX (IAH - Intercontinental)
Flight Time: 3 hr 45 mn Flight: CO430
Aircraft: Boeing 737-900
Change Planes. Connect time in Houston, TX (IAH - Intercontinental) is 58 minutes.
Depart: 21:00 Houston, TX (IAH - Intercontinental)
Arrive: 11:10 +1 Day Rio de Janeiro, Brazil (GIG)
Flight Time: 10 hr 10 mn Flight: CO129
Aircraft: Boeing 767-400ER
Although it takes a bit longer, UA offers a good solution with UA873 on SFO-GIG and UA874, both via IAD. It retains the same number all the way, but there is a plane change. IMHO IAD's immigration is really fast in the early morning, so it's a real good alternative. I don't know if you will have a guaranteed connection, since the tags have the same numbers, but I always like to think there is, because it would be very strange to have a tag-on flight leaving/arriving before/after the arrival/departure of the main flight.

I will say this if you fly DL via ATL at least you will be on a B767-432ER which has AVOD in both F and Y. If any of that matters to you.

Continental is hands down the best US product to the Rio de Janeiro market. The crews are excellent, excellent, excellent. IAH and the E concourse is so very easy to transit in. I would recommend CO over any other US airline after years of experience on IAH-GRU-GIG.

Sorry but I have to say its a very very close race with them and DL. Plus DL is year round non-stop ATL-GIG. Both flights are on a 764 and with DL Almost all ATL-SFO flights are 763s which in F you get a BizE meal. The seats are about the same and both of the DL planes have AVOD. CO might have a little better seat than DL (wider) but thats about it. By far not the best hands down.

Thank you every one for your feedbacks. It seems the followings are available options:
AA via MIA
DL via ATL
CO via IAH
UA via IAD
TAM via MIA or JFK
TA via SFO/SAL/SJO/LIM
Among above options I decided to try the followings:
UA: Because I am 1K at UA and they have done a wonderful job in spoling me with me courtesy upgrades most times
DL: I haven't flew on 767-400 before. I would love to try it for the first time on DL.
CO: I haven't flew any international route with CO before and I want to try them for the first time. Hopefully I can get miles from them to my UA Mileage Plus (Since they annouunced partnership with UA while ago).
TAM: I haven't flew with them. But all I've been hearing about them is good stuff, so I will give them a try for sure. Especially that TAM is joining *A and I can get my miles!
The ones that I think I will not try are AA & TA for the following reasons:
AA- I have few with them and nothing was special about them.
TA- I would love to fly with TA, but not from SFO to GIG. Such a long route on single aile plane is alittle too much for me. I cannot stand single aile planes for more than 5 hours. After 5 hours I start biting the walls
Lastly, I wanted to ask your opinion, is there going to be a chance that someday we see a non-stop flight from SFO to Brazil?

And it's always good to fly an airline of your destination country to give you a taste of what to expect.

Not SFO, but rumored that DL may launch LAX to Brazil (I'd assume GRU), so assuming decent connecting flight times, that will be your shortest elapsed time. As DL has immigrations/customs all in T5, it would be a painless connection too.

As far as direct routes go, SFO-GIG overflies Phoenix, then follows the Rio Grande, the Yucutan peninsula, then over the extreme easter part of Honduras and the extreme northeastern tip of Nicaragua, then VERY close to Panama City and Bogota, then over the Amazon Basin to GIG.

Hey, TAM in my opinion is the worst airline I have ever flown. TAM lacks organization. Very poor frequent flyer program. What you will have trouble is changing tickets, etc. Nothing can be done on their website. They still live in the world of faxes to accomplish things. I would stick with UA, AA or DL. UA because of your status, AA for the largest network to Brazil and DL for great service.

There would be no point as DL pulled the plug on SFO, SJC, OAK, SMF-LAX. There is nothing to connect to for connections within California and within the West Coast with the exception of SLC at LAX on DL metal.

I would stick with UA since you are a 1K and can get upgraded with your systemwide certs.
You can not yet get miles with UA for flying on JJ or CO. It was said it will take JJ 12-18 months before they are officially are a Star Alliance member. CO should be joining sooner but you can not yet get UA miles for flying CO.
Half of UA's 763 fleeet now has the new fleet beds in C with AVOD.

I've flown to GIG and GRU many times. Of all the U.S. based airlines, I like CO the best, especially if you are traveling in bizfirst.
That said, if you have intra-Brazil flying to do, take TAM. I've been impressed on all my flights between GIG-GRU and GRU-Florianapolis.

DL 764 to GIG is a very nice flight. I made this twice and would recommend. On Economy you will have PTV with AVOD.

Just flew yesterday GIG-MIA on it's B767-300ER and after DL (i lost AA flight) MIA-JFK. It's a very nice 2-1-2 conf. on Business with very comfortable seats and a personal entertainment unit, good food and nice service.

It depends, i believe the opening of GIG flights will help TAM to improve it's service. I saw yesterday at least 4 pax from Minas on Business Class, and in the end they were very satisfied about the flight, how easy is to connect and no overcrowding for boarding. JJ8056 was full (30C/175Y).

New York + Rio de Janeiro = One of the best combinations !
25 The777Man: Thanks LipeGIG for the correction. Although from SFO, it's not very convient to fly JJ unless they have started JFK-GIG nonstop. Accrual for flying C
26 LipeGIG: Agree, considering UA does not fly SFO-MIA. They will begin JFK-GIG on Nov 2nd.
27 LAXintl: Amax1977 being a UA flyer and 1K, I would definately stick with UA for now. Not only will you have opportunities to upgrade using miles or your system
