If I recall correctly some of the upper wing skin surfaces were replaced in the 70’s, already, but yes sheet metal under compression/flexing doesn’t tend to hold up forever. I wouldn’t think it would cost all that much to put new aluminum wing skins on them, we’re not talking about stealth coatings...

Trying to remember when I worked for SQ, but if I am correct, the 744F had an empty weight of 160 Tons. The 744 Pax were around 180 Tons. But both aircraft had the same MTOW.

If it was damaged, there would be a ferry permit issued by the aircraft manufacturer, in this case Boeing. The 9000 ft limit could be a restriction imposed by Boeing.

The DC-10 pic you have is of a DC10-40 which would have been a NW aircraft. That is a very different set up than all the other operators.

NW, in the name of standardization, didn't have the dial a flap system on their 40s. It was a Rube Goldberg system that was a real pain. TBH, I was on the 747 by the time the -30s arrived so I don't know if that was changed. I would assume it was.
